# PLC vs. HMI: A Buyer's Guide to Core Industrial Automation Components

If you're new to purchasing for an automation-heavy operation, the acronyms pile up fast — PLC, HMI, VFD, I/O, SCADA. Two of the most fundamental, and most commonly confused by newer buyers, are the PLC and the HMI. They're often bought and replaced together, but they do very different jobs, and knowing the difference matters when you're deciding what to order.
## What a PLC actually does
A **Programmable Logic Controller (PLC)** is the decision-making hardware behind an automated process. It reads inputs from sensors, switches, and other field devices, runs a program (ladder logic, structured text, or similar) to decide what should happen, and sends outputs to motors, valves, relays, and other actuators.
Think of it as the brain of the machine: it doesn't have a screen or buttons for an operator to interact with directly — it just executes logic, continuously, based on real-time input.
Key things that define a PLC for purchasing purposes:
- **CPU/processor module** — determines processing speed and program capacity
- **I/O count and type** — how many digital/analog inputs and outputs it supports, and whether that's built-in or via expansion modules
- **Communication protocols** — Ethernet/IP, Modbus, Profibus, DeviceNet, and others, which determine what it can talk to
- **Programming software compatibility** — not all PLCs use the same software, even within one manufacturer's product line
## What an HMI actually does
A **Human-Machine Interface (HMI)** is the screen — touchscreen or button-based — that lets an operator see what the process is doing and interact with it: start/stop commands, setpoint adjustments, alarm acknowledgment, and status displays.
The HMI doesn't make control decisions on its own. It communicates with the PLC, displaying the data the PLC provides and sending operator commands back to it. If the PLC is the brain, the HMI is closer to the dashboard.
Key things that define an HMI for purchasing purposes:
- **Screen size and resolution** — affects how much information can be displayed clearly
- **Touchscreen vs. keypad**, and environmental rating (important for marine or washdown environments)
- **Communication compatibility with your PLC** — an HMI needs to speak the same protocol as the controller it's paired with
- **Memory and project storage capacity** — larger, more complex screens need more storage for the HMI project file
## Why you usually can't mix and match freely
A common assumption is that any HMI will work with any PLC as long as both are "industrial automation" equipment. In practice, compatibility depends on communication protocol support and, in many cases, on using the manufacturer's own software ecosystem. Pairing a PLC from one manufacturer with an HMI from another is often possible, but it needs to be verified — not assumed — before you order.
If you're replacing just one half of an existing PLC/HMI pair, the safest approach is to confirm:
1. The exact communication protocol the existing unit uses
2. Whether the replacement supports that protocol natively or needs a gateway/converter
3. Whether the existing program or HMI project file will transfer, or needs to be rebuilt
## A quick buying checklist
Before ordering either component, it helps to have on hand:
- The full part number and manufacturer of the unit being replaced (if this is a replacement)
- I/O requirements for a PLC, or screen size/resolution requirements for an HMI
- The communication protocol in use across the rest of the system
- The environment the unit will operate in (temperature range, enclosure rating, vibration for marine or mobile applications)
## Marine and industrial applications add extra considerations
For marine automation specifically, both PLCs and HMIs often need certifications or environmental ratings beyond a standard industrial spec — vibration resistance, wider temperature tolerance, and sometimes classification society approval depending on the vessel and application. It's worth confirming these requirements before assuming a standard industrial-rated unit is a safe substitute on a vessel.
